The Star Wars trilogy is notable for a number of things, including the lightsaber. According to a 2008 survey of over 2,000 viewers, it is the weapon that has been used the most frequently in film history.
Battery packs that were no longer in use and spare hardware were used by John Stears to build the movie props scabbards for the classic Star Wars movie. The life-size sword props were made to seem lit up on screen by adding an “in-camera” lighting effect after the fact.
The sword is a multi-rod that has a retroreflector array made of Scotchlite, the same material that is used for road signs. To make the sword appear to shine from the camera’s perspective, a lamp was placed to one side of the capturing camera and projected towards the subject through the 45-degree-angled glass.
The Graflex handles were discovered by set decorator Roger Christian. Using cyanoacrylate adhesive, he then firmly attached the cabinet T-track to the handles. Christian was able to hand-make a lightsaber prop prototype for Luke before the start of filming by adding a few “greebles.” George Lucas decided to add a clip on the grip so that Luke might hang it from his belt.

Once Lucas was satisfied that the handle met his criteria, John Stears was tasked with creating the wooden dowel rod including front paint so that the animators would shine it with light to enhance it later in post-production. Christian’s model and a secondary spare were utilized for the filming in Tunisia, when Star Wars production got underway, as a result of preparatory time.
However, it was found that the rod’s direction to the camera had a significant impact on the glowing effect, such that during the fight between Obi-Wan Kenobi and Darth Vader, they seemed to be rods. As a result, the glow would be created in post-production using rotoscoping, which also permitted the use of diffusion to accentuate the light.
While original series hilts were frequently made from salvaged components, the prequel and sequel trilogies occasionally employed a different technique. Hilts were initially crafted from metal elements. Then, by using metal hilts as molds, resin duplicates that were utilized on screen would be produced. For battle scenes, a metal rod on which a dueling sword may be mounted was frequently molded over by the plastic.
